Production processes – factory automation

Production processes are all activities related to the production of products. These include the gradual completion or creation of the expected product in accordance with the design or process assumptions.

 

Types of production

The production of products is linked to a value chain that includes supply, technological processes, transport and storage. Types of production can be differentiated by nature, location or volume.

Production lines

The organization of processes is arranged sequentially,where subsequent stages follow each other, finally giving the finished product. Production lines can be manual, semi-automatic or fully automated and robotic. Highly efficient lines are usually geared towards the production of one or several different products. Efficiency comes from the speed of individual processes, and the transformation of tools to different products affects volumes. Lines that are adapted to the production of different products must be equipped with additional equipment that will allow them to handle products that differ, for example, in size.

                                Production is flexible

An example of such a solution is a line for the installation of lighting lamps. On a conveyor with several different stations, you can put one of the many types of positioning trolleys, which are adapted to specific lamp sizes. In this way, production is flexible and more products can be added – all you have to do is design and manufacture a new typeofproduct.

                               Nest production

Nest production is a more flexible variant of a traditional production line. Individual workstations or process stations are not permanently bound by the flow of the product. This means that we can produce different types and types of products by changing the order of the stations. This type of production is possible if some technological processes do not have to follow each other.

                                Hi-runner

Our nest production concept has been applied to a factory in the furniture industry. We have unified all robotic stations, so they can be rearranged according to your needs. The most common products are manufactured on thehi-runnerline. On the other hand, all the others can be produced flexibly  by making  sockets in individual technological lines.

                                 Diffuse generation

Distributed production proved itself in the era of the pandemic, when various industries suffered from lockdown  or lack of raw materials. This type of manufacturing is not tied to a specific place. Based on 3D models, production can be subcontracted depending on the availability of human and material resources. This is where 3D printing and, for example, laser cutting work great. Distributed production allows you to save your own resources and make the customer independent of suppliers. New technologies  help to produce more and faster, but in this case the emphasis should be on the security of our data – i.e. digital libraries and data transfer, for example.

The Silent Revolution

Waste management systems, light management centers, digital administration, e-prescriptions are just some of the unnoticed facilities that we use thanks to innovations, i.e. products and services created by research and development departments.

Research & Development

When Krzysztof Kamiński, the CEO of Alnea, received the Vector for 2018, the Jury justified the choice asfollows: “The efforts of the Alnea Group have been appreciated for introducing technologies into our lives, which recently we could only see on science-fiction films. For harnessing virtual reality to design, implement and supervise advanced automated production lines. ”

You would think that the whole of Alnea is a department of research and development.

B&R

Alnea started by creating production lines and assembly stations for the automotiveindustry. However, the more machines were created, the more  one key element was missing – a device that would provide vision for our robots. The B&R department was created to create such an eye for a robot. As a result,  we ran the project  “Automatic system of optical positioning in the space of anthropomorphic industrial robots” as operating within a fund  1.1.1.for which we received funding from the National Centre for Research and Development (NCBR).

 

How to create a research and development department

The answer to the question “how to create a research and development department” is not at all obvious. First of all, the most important thing is the goal – that is, what we want to achieve. Whether we want to change an existing product, create a new one or create a center for solving technological problems – the goal determines the direction, but the important, and actually the most important, is the foundation, i.e. people with specific competences. Technologies will grow like walls on this foundation, and they will be connected by a goal defined at the beginning. This is how a permanent “building” is created, i.e. the integration of human and technological resources.

Project management

Creating new technologies and implementing innovations is like managing a project whose goal is defined, but it is not always known whether it is achievable. Teams often face a variety of challenges that are not always easy to identify – such as the current lack of semiconductors on the market. That’s why our R&D team is so diverse – to deal with adversity in the most creative way.

Production lines – automation and robotization of production processes

Manufacturing companies are now facing increasing demands on the speed, quality and customization of  the production of goods and goods. The last few years indicate an increasing need for changes and development of Polish companies. Integrators are getting more and more inquiries about production lines, which means that automation and robotization of production processes is playing an increasingly important role.

 

Production processes

Production processes are all activities that affect the production of products. They cover the  entire value chain – transport, storage, material flows and direct actions on the raw materials, components and details that make up our final product. An important element are also technological processes related to, for example, soldering, gluing, welding, cooling, i.e. in general physico-chemical phenomena to which the product or its elements are subjected.

Types of production lines

The pioneer of production lines is considered to be the American tycoon Henry Ford, who more than a hundred years ago organized production processes in one sequence. Although, in fact, the very departure from the manufactory forced similar solutions in production companies. Although the lines were created, they now cover all industries and thanks to them most of the goods available on the market are mass-produced.

                Manual lines

Manual lines are an organized sequence of processes in which all actions are performed by operators. An example would be, for example, a packaging line. At the conveyor belt on both sides there are employees performing on the koela activities – laying cardboard boxes, inserting furniture, spacers, screws and finally close the lid and palletize the finished package. Such a line can be efficient, requires an efficient flow of details and a large organization of employees who are basically irreplaceable in it.

                Semi-automatic lines

Semi-automatic lines are equipped with a conveyor system and equipment that helps with assembly or other processes. Such a semi-automatic line can be a production line of lamp assembly. Thepalletsbetween the individualstationsare slowly replenished  by operators thanks to automatic screwdrivers, testers, etc.

Semi-automatic lines can also have robotic sections, but between them there is always an operator station that performs some of the tasks independently

                Robotic lines, automatic lines

Automatic lines are a string of automatic stations that perform a programmed sequence of actions one by one. The operator only added components, received products and watches over the correctness of processes. Yes! With automatic lines, a human is also needed. Robotic lines are advanced manufacturing centers that, although quite expensive to buy, allow you to maintain quality and stabilize production.

               Assembly stations, test benches

Sometimes we don’t need a production line. All you need is, for example, an assembly station or a test stand. With uncomplicated applications, a properly designed human-operated station is not only more efficient, but also cheaper.

Automation Integrator

Automation integrator is a technology company that integrates various components of automation, robotics or electrics. In fact, the scope of activity of integrator companies is much wider. Customers typically ask such companies to design a production line, robotic station, or machine with specific specifications. A good system integrator is also suitable for upgrading machines or integrating IT systems and machines at different levels – that is, in typical Industry 4.0 applications.

 

Where to start automation?

There is only one answer to the question of where to start automation. We start with the product! We analyze all materials and processes from the moment of ordering raw materials or components to the departure of the finished packaged product. What is important here is the way in which the components are fed (e.g. whether they are packed and fed in bags, feeders or trays) and all component activities and material flow. The integrator can look at these processes with a professional eye and find so-called  bottlenecks so that it can propose a new solution.

What is not worth automating?

Based on today’s technologies, almost anything can be done. But what is not worth automating? For sure what does will not have return of investment. Activities requiring agility of human fingers or visual inspection of man in some cases are better left to operators and assembles. On the other hand, repetitive operations such as twisting, soldering, packaging are best suited for automation and usually have a shorter payback time.

Quotation

Offering is the entire process of learning about customer demand. It includes not only the price, but also the specific solutions that the system integrator presents. The offer price consists of different parts such as:

– automation concept

– design and construction of structures, electrical, pneumatic, mechanical systems

– control and electrical cabinet

– ready-made automation components purchased from distributors – sensors, systems, security

– other machinery forming part of the contract – tooling robots, adhesive dispensers or gaskets,

– external expertise

– additional costs – accounting service, fuel, hotels, machine transport to customer.

 

 

 

 

Integrator like inventor

Most of the machines that make up engineering companies are basically inventions, actually prototypes. The whole complicated relationship between the ordering party and the contractor should be based on safety buffers. This means that excessive indicators (e.g. 100 % effectiveness) are in principle unattainable.   The integrator should behave professionally informing the client, and not accept kuntilde order to just keep the company.

Tough industry

System integration is a difficult industry that requires knowledge in many fields. It is impossible to be a specialist in all technologies, so sometimes engineers will only get acquainted with it in the purchase technology, and yet it still needs to be implemented and communicated with other systems.

Conveyor system

Conveyor belt design

Efficient transport of materials over short distances would not have been possible without the transport conveyor. It is a reliable system of movement of goods and products in production companies.  A transport conveyor is a device used to transport various materials. It is usually equipped with sliding tape or driven rollers that allow crates, packages, trolleys with semi-finished products, etc.

 

A conveyor belt usually connects specific stations or production bases. It is not a ready-made device – it is usually   built from components, and the nature of the application determines its functionality and construction. The design of the conveyor belt consists  of such elements as:

– legs,

– frame,

– drive unit,

– rollers or sliding tape,

 

Construction of a transport conveyor

Many companies choose to commission a project from well-known companies such as Flexlink   and Haberkorn. The construction of a transport conveyor from such components is not complicated.  At Alnea we made own conveyors and lines for automotive. RFID pallets have been designed to increase control over the production process.

The buffer after the potting  process consisted of six transmission lanes and an elevator. Each element required a 24-hour dry, so the transport and placement of the various resin-induceed forms mattered. The buffer storage is designed to be expandable in the future.

 

Pallets

Depending on what will be transported with a conveyor, we can distinguish transport belts for bulk or fine materials. Sometimes, however, specially designed transport trolleys or pallets are the essence of optimal operation of the entire conveyor belt.

 

Sensors on transport conveyor

If we want to have perfect control over the transfer of products or the production process, it is worth investing in sensors on transport conveyors. An example is an application in which trays marked with RFID technology circulate on a conveyor with multiple branches. Traffic control is based on advanced algorithmics of lifts and stoppers that direct the pallets with products to designated places.

 

Conveyor on mobile robot

Sometimes multiple conveyors cannot be connected. This is where mobile robots come can help. They can be equipped with a upper adapted to the height of the conveyor, and a small conveyor based on rollers or tape can be built in.

Production lines – design and modernization

Market requirements are increasing, production needs to be better planned, energy efficient and scalable. Manual workstations

In a company producing lighting elements such as lamps and fluorescent lamps, we have implemented an assembly line. Manual workstations connected by a conveyor were adapted to different products – from quite small to large ones. We also designed a second twin line, but with a robotic position – to compare different process characteristics.

The collection and analysis of valuable data is a feature of Industry 4.0. We don’t always have to buy the most expensive technologies – sometimes a well-thought-out data collection system is enough – as in Factory 4.0 or tailored to kanban production. Our engineers will help you choose the right solution using your experience.

 

Production line design

We have also been asked to  analyse product manufacturing in  depth – including component  deliveries. The recommendations allowed the board to decide on design changes. It would be unprofitable to build completely new assumptions, so we started looking for savings in the automation of individual production processes or the way components are supplyed. The changes were  not  critical – they mainly consisted in redesigning themold for casting, and contributed to a lot of  savings.

Production tester – project optimization and scalability

We have made a project   for a optical fiber production company. The manual test station was intended to help the operator to difficultly pass the correct marking and position of the fiber optics in the sockets. We have prepared the position for three different types of products – thanks to which the return on investment was shorter than expected.  The production tester designed by us ensured optimization and ergonomics of work and allowed for the scalability of the project.

 

Testing station

Our testers are designed to be simple and operator-friendly. The test station is equipped with an HMI touch screen, thanks to which the operator chooses the right model. The prepared ribbon is laid out in the  darkroom, and the other end is then pluged into the power socket. The closing of the darkroom  is verified  by  the  induction sensor because the quality of the test depends on the lack of external light.

The video sensor controls the order in which the fiber ribbon LEDs light up, allowing the operator to guide the product step-by-step through the testing process. Subsequent ribbons in the fixture A are postponed to fixture B in the correct order detected by the video system. The PLC management system,  in turn,  generates labels  which  ensures our  quality.

 

Quick application

The biggest challenge of the project was the high standards of the process, which had to take place in a complete darkroom, and then further steps should be done flawlessly. We know how important it is to maintain quality with a small number of NOKs. Our production tester was able to implement quickly, and a satisfied customer ordered another 5 testing stations.

New assembly line

Our new application is manual assembly line. We’ve completed our first line for this investor over a year ago. The second semi-automatic line was equipped with a robotized station – the scara robot and the six-axis robot were integrated so as to collect the glass and screw it to the lighting lamp holder. It’s nice to enter a hall so unified in terms of production machines and equipment.

 

One line, many products…

The line consists of 7 modular stations, which is equipped with a conveyor belt and a return conveyor. Each of station is prepared for specific operations that employees perform so that a  product is finished in the last position.

Dedicated stands, on which lamps covers are transported in cycles automatically between the stations.  Well calculated tacktimes ensure that all operations are well synchronized.
